Not your standard trans fluid question
The OEM fluid for the ZF6 was Mercon, at least on the 7.3's. Same for the transfer case. That said, I think Ford recently changed the transfer case to an actual transfer case fluid. This was due to the discontinuation of Mercon. The transfer cases apparently don't like Mercon 5. -

Replacing airbags question
You will need to replace the RCM to do it per factory recommendations. Myairbags.com can reset the RCM but again, this is not a factory recommendation. I have personally used them to reset the RCM and repair the seat belt pre tensioners on a 2001 Grand Marquis. Do your seat belts still function... -

More problems
What power steering fluid did you use? They take ATF. Plain old power steering fluid will make noise. -

Dually front locking hub swap
I used Mile Marker hubs on mine. Mile Marker says they wont fit duallies but they worked on mine. They are snug but the dually adapter slides over them.- tomlin

possibly another head gasket!!?
There are several Chino knock off head stud manufacturers and they are junk. Make sure they are ARP. They may even say ARP on the box and be counterfeit. Ask to see the old gaskets when they are removed. It should be obvious where they are leaking. Something is definitely not right. Could be... -

Another “Death wobble” thread
The caster comment is dead on. Caster has always been an issue with these trucks all the way back to 2005. There is barely enough angle from the factory. If you have ever seen a shopping cart wheel shimmy, that is lack of caster, and that is what happens in a death wobble situation. -

What work was originally being done? I think you looking in the right place. Have you swapped the valve cover gasket since the foil incident? -

Dash doesn't work and weird electrical problem
I have seen the windshield leak water and drip on the GEM module and fuse box causing all kinds of havoc. Just a thought. -

Bad engine??
The whole losing your originals in the mail thing has got to make you wonder. Sounds like you may have gotten some bunk injectors. Getting split shot and single shot mixed up along with the wrong tunes will make the idle terrible as well. -

AE disconnect issue
The AC ripple is something to consider. If you have a alternator starting to die it could cause a increase in ac ripple in the entire charging system. A good scope or a shop with a good scope should be able to diagnose that situation. The alternator actually starts out as 3 phase ac and is... -

Turn signal/brake light question.
Does it have a trailer harness adapter on the rear? If so start there. I have seen issues caused by them in the past. -

airbag light- checked all common reasons
It will have a hard code stored. You need a good scan tool to access the airbag codes. Snap On Modis, OTC Genesys or Autoenginuity. The flashing light or the Jippy Joe scan tools are useless.
