Dropped the Transfer case and replaced the rear output needle bearing, rear output seal and splined circular flange in the extension housing. Added 2 1/2 qt's of Mobile1 5-30w instead of ATF and now she's smooth as can be with no more clunk on hard accelerations.

Checked the backlash and the pattern of the rear ring and pinion. Replaced the Redline Heavy Shockproof gear oil for Royal Purple. Not bad for 7 years of terror on this rear end. I only measured .004" of wear on the R&P (Still well within spec) and the oil looked real good but very aireated.

Running strong and having fun driving it on a daily basis while the weather permits.

i have always wondered why they went from gear oil to trans fluid... but how come you switched to 5-30 motor oil? i thought trans fluid was essentially 30w?

Weight's are comparable at 0 degrees but the 5-30 will be higher viscosity at operating temps where we beat our trucks. Gear oil is too hard to pump, especially when cold out and can put excessive strain on the pump. 5-30w syn provides a happy medium and handles high temps better than ATF for the few that abuse the transfer case like sled pulling or running 120-140 mph in 4x4.
