I like to use the same epoxy used in my HV head porting to attach the two halfs back together. The epoxy is stronger then aluminium and can be removed to change things in the intake.

Where can I get this epoxy? And have you ran it on the vehicle yet?

It's called JB weld... www.mototuneusa.com I think is the link...

I've seen cad drawings and someone started a round tubing manifold that looked like the banks piece. I think it was mpd that was doing it. Never saw the outcome though. Also shawn I though as well as other built a sheet metal intakes a year or so ago but scrapped them for some reason. I just don't remember the reason off hand

MPD had one on the race truck, whitey.

I know it would restrict air flow some, but what if one were to cut the top off and gut it and than welded a aluminum tube back down over the bolt hole. drill the holes in the top cover so the tubes went almost to the top of the top plate weld the tubes to the top plate. But i guess all that would be about just like it was stock...

You have pics of this? Luckily, for whatever ungodly reason, my Supercab/shortbed truck came with dual alts...

Sure, I've got some pics on my old laptop. I'll send a couple to you when I get a chance to go find them. You're lucky, Ford is proud of that kit if you have to go buy it! I ended up buying a high output alternator, since the stock secondary is a smaller unit and I wanted to make sure it didn't struggle as a single (although I had already driven 6 months on the stock secondary unit with no issues). If I can't find those pics, I'll take some more.

Lol I wasn't thinking jb weld, thanks

Dude, don't use JB Weld. It's garbage. And it won't hold up to the pressures and heat these things see. This is Marine grade epoxy. It comes in two containers that looks like half of a metal coffee can. You mix the two parts like JB Weld, but it's far superior. It's $250 for both cans, plus haz mat shipping charges, and I got 5 intakes out of that batch.

That or a design more like an exhaust manifold. If there's enough room you could prob have a main tube with runners extending from the main and bolt the flanges down outside the manifold. Ill have to take a look at a manifold to see if that's possible.

That would be tight with anything other then a stock turbo and stock plumming.

You could also try to find a high mileage 6.0L that never had the CCv mod, or egr deleted, and just carve, and port your way through the hardened soot...
